Morning all,

Anybody have any experience using durafix/hts-2000 etc for filling
holes that have been inappropriately countersunk?

Hi Ron, Listers.

I am just getting back from a weekend away and the first email I open is
this. I bought the dura fix a month or so ago. It is great! I posted the
same question a while back. Well, almost the same. See the logs here:

like the product but took heed in a comment that was made. The durafix is
easy to use and works well. It will create a better part then the original
but the problem "may" lie in the sides that where heated and cooled. The
areas around the repaired piece. I like using it and it flows easy. I have
my notes on the web page above. It does take a little practice to make it
flow correctly but once you get used to how it works it is great. I sent for
more data and have not had a chance to read it yet but I wanted to have
answers to the heating question and the strength of the surrounding areas
near the weld.

Hi, I believe James M has used this stuff. I'm sure he will comment.

Where are the problem holes, how many, rivet size? pictures?

If the part is inexpensive, replace it. Can you use a larger rivet?
If it is one of the wing spars I would talk to Van's ASAP.

I agree. I was so hot on using it where ever I could and now will simply
replace a part that is damaged. I can see it already. There will be a post
in two years. "Man welds fuel tanks with new product, the manufacture denies
claims from mans wife's attorney" Life insurance will not be paid out. FAA
finds fuel tanks cracked from heat stress when fuel heated up at altitude! I
know, morbid but possibly true?!!??!!??, Not worth the risk in my opinion.
With the plane I wasn't to know it is all to spec. I am not really
experimenting other than having the label from buy the "kit airplane" that's
experimental enough for me : ). I don't want to be any part of that
statistic so I just mess with it on household items : )

If it where me I would just get the new stiffener. I have had to order one
stiffener early on in the tail cone when I cut the 6" piece needed for the
aft bulkhead that holds the HS attach bracket. Supposed to use an 8' length
and I used a 6'.

Thanks for the feedback guys. I set up for countersinking the TC
longerons on the weekend. I managed to do a beautiful job on all the
holes in both tail cone longerons, including the empennage fairing
holes (^&%$#!!). After reviewing the plans, I notice that some of
these holes are countersunk later anyway, but some are tapped for the
attach screws.

I don't perceive these attachment points as structural. From what I
have seen of the promotional material, the HTS-2000 should provide a
pretty solid foundation for the tapped holes, and an
appropriate 'build up' for the holes to be countersunk later.

I will definitely try a little experimentation before I commit to the
solution.

Another option is to use nutplates on the longerons - I will see what
Vans has to say.

The least desirable option for me is to build new longerons. It
costs a fortune to get parts to Oz - but not as much as the raw
material costs here!!(try A$19 per foot for the AA6 angle-and I need
almost 18') I will contact Vans for a quote to send two replacement
longerons.

Any other suggestions would be appreciated.

I would talk to Van's, but I think your nutplate idea is
reasonable. I don't see why you would have to replace the longerons.
It is quite possible you are not the first to do this anyway - just
the first to fess up!

I almost gaaaruntee I would have missed that part and dimpled my
little heart out if I hadn't been helping Mr. Kaufmann with his
vertical stab, We almost dimpled where we shouldn't have because of
the fairings. It was then that I promised to make sure I didn't make
that mistake myself and to promise to R.T.F.P. closely.

You should be OK though. I would flatten the spot in the skin as much
as possible. The fiberglass fairing captures the skin between the
glass and the longeron. There are plenty of rivets in that area to
secure the skin, plus you tap out those holes for 6-32( I think)
machine screws to hold the fairing on. Double check with Van's but it
should work out.

Thanks Rick,

I must have Read The Flamin' Plans a dozen times and knew I had to
mask those holes. But brain farts happen - geez I was on a roll
countersinking those holes. . .

Fortunately I have not dimpled the skins incorrectly. My way forward
will be to use some aluminum filled epoxy to fill the countersink to
provide adequate back support for the skin and use either a nutplate
or tinnerman nut for the attach screws.

Heating the longerons for brazing around the area of the empennage
attachment points gives me the jitters. If I don't have a definitive
answer about whether the repair will affect the aiframe strength
(structural integrity) - in this case of the longerons, I won't go
down that path.

Interesting that we don't hear of too many other goofs/stuff
ups/brain farts etc on the list. I personally am not at all
embarrassed about discussing my faults and hope that others may learn
from a shared experience. Nothing gets you down more quickly than
when you stuff up. Knowing that others are also human and have made
mistakes lessens the doubts about whether you can actually finish
this wonderful project.

That we do, check on page 13-2 and you will see why I got to buy 4 more j
stiffeners. Still think the plan is misleading, but it was definitely
stupid on my part. Could have solved it by reading ahead.
