Hello all,

I'm currently countersinking the flanges of the HS spars, and have
noticed that on some, the pieces of aluminum removed will get caught
by the bit, and cause "swirlies" around the holes. Some are not
deep, but some have gone all the way through the primer and put small
gouges in the spars themselves. Did anyone else have this happen to
them (I'm almost certain of it), and should it be anything to worry
about? The plans have you prime the spars already and rivet some
pieces together. i'm planning on priming over the spar assemblies b4
I put the whole thing together.
Also, on the front HS spar, they have you rivet the spar caps in
place with the nine middle flange holes. Then, you put the HS
together and match drill everything. Take everything apart to
deburr, but you can't really get BEHIND the spar caps to deburr the
back of them, and the inside of the spar flange. Anyone else think
of this and concerned. Or, as usual, am I being entirely too anal
again? Like Ken says, "It's nothing complicatted like a car or
anything, it's just an airplane..."

Hey Eric...

The swirlies around the countersinks are no big deal. Just go over them
with a quick spray of primer before final assembly.

I thought about the "behind the spar cap" issue too, but realized that
nominal burrs would be created there due to the pieces being together when
matched drilled, so not worrying about it.

Also, I will go over the spars again with a quick shot of primer before
final assembly.

Sounds like we're in the exact same point in the process.

Get use to the not so perfect deburing stage. Later on it happens quite a bit. Prime the spar before assy. That's what I and most everyone else does. Randy

I had good luck using Avery's little deburring speed handle with the extension for doing the holes in the spar and other hard to reach spots like the rib flanges after you match drill the skins. You need to keep the deburring bit clear of chips prior to each hole when using the microstop, this will eliminate the swirls and scratches for the most part except when it loads up during cutting the hole. I was using the cutter with the single hole which really holds onto the chips, better countersink is the trade off, the three fluted designs clear chips better, the trade off is it tends to chatter slightly..mileage may vary, but this is where the "It's not a car it's an airplane" analogy comes in. I run a red scothbrite pad over everything prior to primiming and it usually removes any of those swirls and scratches that STILL occur...I am using a small brush and primer to touch up after all the rivet banging is complete.

I'm builder #143 near San Antonio working on the fuselage. I found that if I put Boelube on the spar before countersinking, it significantly reduced the scratches, as, I theorize, the lube reduces the amount of bits of aluminum getting cought on the countersink bit. I did this on the wing spar where you get a real countersink workout.
