I have an achient kit.

Ok, this is hard to describe, so I'll use pictures. My issue is with
the flap reinforcement brace.

On the rear-spar; where the brace intersects a rib a rivet goes
through the brace, rear spar and the rib...

Well I just put my bracket on and it just barely touches that row of
rivets that holds the rib onto the rear spar. I've posted a picture
here:

The way I see it I have three options:

1 - dril another hole in the rear-spar/rib which aligns with the brace
2 - grind the brace around the existing rivets and call it good.
3 - bend the bottom sheet overhang down down till the holes do meet

I like 2, 1 is more work and looks worse, 3 sounds like everything
crappy I've ever done!

Any other opinions?

whatever you do......keep the other side (hingeline) straight......or you'll have a heck of a time getting the pin to insert....

Option 2 is fine. Just relieve the brace where the underlying rivets interfere with it. Then rivet the brace on where you do have room. As long as the mouse holes are nice and smooth you shouldn't be sacrificing any strength or setting up fatigue cracks.

If I understand your problem correctly, then I had the EXACT same
thing happen on my flap brace installation. I went with your option
#2. I got out the old dremmel tool and used the small sanding drum
attachment to machine a small "half-moon-looking" relief in the
upper flange of the flap brace so it would just clear the head of
the rivet, and permit the flap brace flange to lie flat against the
rear wing spar. Then I installed an extra rivet on either side of
the relief cut, just to make sure it was secure. It looked fine,
and with the flap installed, no one should ever see it.

I would not do your option #3. It's important that the lower skin
(with the piano-hinge for the flap) is in the proper vertical
location so that there's no big, unsightly gap between the trailing
edge of the upper wing skin and the top of the flap when the flap is
installed. First, Drill the lower flap-brace flange to the lower
wing skin first (including the P-hinge), then temporarily pin the
flap in place and move the flap brace up or down as needed to get
the chord-line of the flap (tooling holes)in line with the chord-
line of the wing (tooling holes in wing rib). Then clamp the flap
brace in place for drilling. I think I also temp. installed the
upper-inboard main wing skin at this point to verify that the upper
surface of the flap was just barely kissing the bottom trailing edge
of the upper main wing skin.

I can't tell from the pictures exactly which rivet is causing the
problem. But, could you remove it and replace it with a flush head ??

My bad, I meant do nr. 2! An option if you knew back then what you know now,
would be to use a c'snk rivet with the flat side toward the brace. This is
just the kind of manual section that says "now you know why you used a c'snk
rivet at this location when you riveted the rib to the rear spar".

You're right, nr. 1 is the way to go. It really isn't an issue, and it can't
be seen once the flap is on.
