Session 1 of the ProSeal parade completed last evening (ie., the tank
stiffeners, fuel filler, tank drain and assorted fittings on the inner tank
rib). I had some trepidation about this part, but thanks to Phil
Birkelbach's informative notes on this and the GO video, things went pretty
well. I was prepared for how sticky and gooey ProSeal is, but was
surprised how stiff it is -- sort of like trying to stir caramel that's
almost hardened. Some observations about working with this stuff:

1. It's not Black Death. When you mix it 10:1 part A to part B, it is
actually Dark Gray Death ;-).

2. Van's instructions talk about mixing it is a plastic baggie. Forget
it. The stuff is so stiff and sticky most of it will just find a part of
the bag to stick to, and it will be very hard to scape it out of there with
a popsicle stick. I tried a sandwich-sized plastic freezer bag for the
first batch, but ended up tossing a fair amount of it in the trash because
it wouldn't come out of the bag. So for the second batch I piled the part
A (ie, the 10 parts side) onto the lid of a plastic margarine cup, and put
the small amount of part B (the 1 part side) needed on the outside of a
piece of plastic freezer bag. This made it easy to scrape the part B into
the part A and then mix it with a popsicle stick. Using the lid rather
than the margarine cup itself allowed me to scrape it pretty much clean
using (guess what) another popsicle stick as I applied it, so I didn't have
very much wasted material. I measured it with a shop-built balance that
looks surprisingly like the one on Phil's website :-).

3. Use a full face respirator mask with organic cartridges, such as the 3M
unit Home Depot sells. In the course of prepping the metal and cleaning up
stray ProSeal, washing rivets, etc. you'll probably have both MEK or
naptha, and lacquer thinner open and soaking various rags in the shop. The
ProSeal itself smells sort of like the contact mastic used for vinyl
flooring. It's not particularly toxic, but spending hours with it + MEK +
lacquer thinner isn't going to be too healthy for brain or lungs. With the
3M mask, I couldn't smell anything until my wife came into the shop and
asked what that yucky smell was. Then I took the mask off briefly :-).

4. Be generous applying the ProSeal to the first few ribs you attach. It's
easier to have it squish out from under the stiffeners and then remove it
or relocate it with a popsicle stick than to have too little, and then you
have to apply more for the filet around the stiffener, which would seem to
have a higher risk of having a void in the seal.

5. Make sure you're comfortable backriveting by feel and trigger time, as
you won't be able to see those rivet heads in the black, er, dark gray
ooze. Be sure the backing plate is under the rivet you are backriveting...

6. Double glove with vinyl gloves (Home Depot sells them 100 to a box) and
every time you get goo on your fingers just take off the top glove and
replace it; don't bother trying to clean the stuff off your fingers as it
can't be done :-). Used about 20 gloves for Session 1.

7. Put a plastic trash bag inside of your normal shop wastebasket and toss
all of the gooey stuff into the bag for disposal. You don't want to be
flinging this stuff around casually, or you'll be like the Oakland Raider
receivers from the eighties who used to put so much stickum on they could
catch passes with their elbows...

Anyway, the whole thing went pretty well and it seems like one of those
milestone RV 'rite of passage' things that makes you a member of the 'real'
RV builders club. I would stop shop of pitying Robert Paisley and the QB
crowd, however, since he danced lightly over the wings and had them
finished in 40 hours. I am at about 110 hours on just the left wing, and I
know Robert will have long since made his first forced landing in that
Subaru thing before I even get off the ground. (Just kidding, Robert :-) )

I SEALED MY TANKS BACK IN AUGUST. A GOOD FRIEND OF MINE OWNS A DRUG STORE,
AND ORDERED ME SOME HUGE SYRINGES FOR ABOUT TWO DOLLARS EACH. THESE DID NOT
COME WITH A NEEDLE, AND WORKED GREAT. PULL THE PLUNGER OUT, TAKE A POP SICLE
STICK AND PACK THE TUBE AND YOU HAVE A PRO-SEAL APPICATOR. THE OTHER GOOD
NEWS IS THE WORKING TIME. THE PRO-SEAL DOES NOT SET AS QUICKLY IN THE SYRINGE
AS IT DOES IN THE OPEN AIR. I WAS ALSO ABLE TO YOU THEM OVER AGAIN (THE SAME
NIGHT). COMPLETED BOTH TANKS WITH SIX SYRINGES.
I WILL TRY TO FIND AN OLD ONE TO SEE WHAT SIZE I USED. THIS SEEMED TO TAKE
A LOT OF THE HEADACHES OUT OF SEALING TANKS.

I sealed my tanks several months ago. i ordered the chemseal cartridges from aircraft spruce. no fuss no muss. just mix the sealant inside the cartridge with the push rod supplied with the cartridge and shoot it out of a semco gun. never touch the stuff except for bucking and cleaning. and you get aprefect mix everytime.

Tom, I did a little research. Chief Aircraft at www.chiefaircraft.com
has PRC Two-part integral fuel-tank / structural sealant. MIL-S-8802F
sealing compound, 3 1/2 Oz. self-mixing Dispenser for $15.50. That
price is considerably cheaper than what I found at Aircraft Spruce or
Wicks Aircraft Supply. I hope this helps. I used these while in the
military. It sure beats having to scoop part A out and then mix the
appropriate amount of part B. I didn't look for the dispenser at Chief,
but I'm sure they have them. Aircraft Spruce did.

The part numbers are the aircraft spruce part numbers. same mil spec as pro-seal. Definately a must have, no matter what the price.

How many 6 oz cartridges does it take to do both tanks? Van's ProSeal runs
$37 a quart, and the cartridges look to be about $110 a quart.

I think i used 4 to 5 6oz tubes per tank. 8 tubes will do both tanks. i wasted half a tube on each tank, due to poor planning. I also ran some pretty thick beads at times.

Brian,
No such thing. I bought the cheap version from Harbor Freight,
set the wrench to ~20 inch pounds and proceeded to twist off the
bolts on the HS. Then went and bought a good wrench at Farm &
Fleet. The bolts that had not been twisted off were at 60 pounds +.

In my case, I looked at Home Depot ...I checked out the $85 version and the
$25 version and decided - since it'd been a bad week for racking up RV7
bills - to go on the cheap. I had no problem until I accidentally was
looking at the metric side instead of the inchpound and sheared off a bolt.
But that was my fault. So in my case, my suggestion would be...if you pay
attention..save $60. But the price of inattention is $60.

so i guess something like torque to 22 inch pounds is for engineer's notes.I think i have a good feel for tightening the bolts, snug then little snugger, but not too snug. I was concerned about some bolts that specifically say "do not over tighten" well whadyamean? when i started on the wing kit, isheared the heads off of a couple of bolts. so i took out some others thati had installed and discovered that they weren't sheared, but they were stretched, so i replaced them, and an A&P friend of mine came over and gave the new bolts a snug with the wrench and said that is prefect, no more. So iguess that was 22 inch pounds....hehe :o) I have a torque wrench, but 20 inch pounds is somewhere between 1 and 20 ft pounds which is a 1/32 width scale on my torque wrench.
I think i like castle nuts better.

No such thing. I bought the cheap version from Harbor Freight,
set the wrench to ~20 inch pounds and proceeded to twist off the
bolts on the HS. Then went and bought a good wrench at Farm &
Fleet. The bolts that had not been twisted off were at 60 pounds +.

After completing the parts to the empennage and using the dimensions
called out in the plans (13/16") for spacing of the elevators with the
horizontal stablizer, has anyone (after drilling the bolt holes for the
control horns) found that they are REALLY close to the control horn pipe. The
plans also indicate that ajacent to the to-be bolt hole there should be no
weldding (my part was prefab) yet mine appears to be welded all the way
around. I also noticed that the angels on the right and left horn were
alittle different (Van's jig must need tweeking). Luckily I can get a wrench
on one end of the bolt ( though the center bearing) to tighten so I'm not to
worried, but I was just curious?
I do have the full suggested travels (25 to 30 degrees up and 20 to 25
degrees down) for the elevator travel.

Thank you for your input in advance, I'm finished with tail feathers and
the wing kit will be here approx Jan 7
