how have you all been preparing the alclad skins, spars etc for
priming and final paint job to ensure it adheres well?

I cleaned mine with lacquer thinner, roughed it up with scotch brite, cleaned it again (many times), then sprayed with Polyfiber E-420 white epoxy primer. I used Aerothane as my top color coat.

Internal parts: I used no primer on the aluminum. All chromolly
steel parts were primed with PPG DPLF epoxy primer for corrosion
protection.

External finish: I consulted with an automotive painter friend of
mine with 20+ years of experience and followed his advice. I used a
fine scotchbrite pad and quickly (a few minutes) went over the
surface to be painted. Nothing vigorous or time consuming because
the goal was to lightly scratch (not remove) the alclad and provide
additional teeth for the primer. I cleaned well with lacquer
thinner to remove all oils, grease, and accumulated junk. I then
sprayed two very light coats of PPG DPX self-etch primer followed by
2 coats of finish top-coat PPG CONCEPT DCC Acrylic Urethane. So far
336 hours TT in 3 years and 6 months and the finish is holding just
like new. Fast, easy, and very light on the weight side.

Epoxy primer is good for sealing/priming surfaces like steel or
fiberglass but is too expensive for my aviation taste. Besides, for
aluminum one would need to prepare the aluminum well with additional
chemicals (alumaprep), washing, and drying. If that's too much work,
then use the DPX self-etch primer prior to applying the epoxy
primer. So why bother with epoxy primer if you already applied DPX
self etch?. No matter what, make sure the product data sheet for
the top coat says is compatible with self-etching primers.

I will use DPX self-etch and DCC Acrylic Urethane for my RV7
project. It is cheaper and faster than Epoxy and BC/CC. The finish
is glossy and can be buffed to a nice shine. Repairs are easy to
blend.
