I understand that there is a challenge obtaining the proper edge distance on the HS404 and HS405 flange (rivet-edge spacing problem) relative to the HS601 skin placement. Is there any advice to avoid this pitfall? Is this something that should be addressed when trimming the HS405 to clear the front spar and splice angle?

Hi Mark,
My guess is that we newbies in the very early stages of
construction tend to be a little paranoid about getting everything
EXACTLY right. We read Van's instructions and aim for perfectly
smooth surfaces, and distances from rivets and holes to edges always
within tolerances. We might do better to think about the loads on the
fasteners in each component and how critical they are in each
situation.

I also found it a little confusing trimming the HS404 flange to
within 1/32" of the reinforcing angles, as specified in the drawings.
You trim the flanges "blind", and it is only when you cleco the
subassembly together that you see how accurate your measuring and
metal-cutting was. When I attempted this the first time I ended up
with more than 1/32" gap and less than specified distance from rivet
hole to edge of flange. I guess I should have aimed for more accurate
marking and cutting of the flange.

I was worried by this and emailed the pictures to support@Van's.
They said my building looked OK (good, even), and not to worry about
replacing the HS-404s, because these particular rivets are never
under heavy shear loads and so the edge tolerance is not an issue.

I elected to replace the components anyway (it gave me a good
feeling), but in hindsight I wish I hadn't - it was wasted funds.
Like they say - just build the *%$#@#$ aeroplane!!
