Every once in a while something very simple seems to catch me a bit
off guard. The wing tie downs require spacers on the main wing spar.
These spacers are fairly thick relative to the rest of the kit pieces
(3/16" I think) and have 1" lightning holes. My fly cutter doesn't
seem to be able to go through the thicker material without chattering
and eventually catching. I thought about using a multi-bit but the
steps aren't deep enough. What have other people used to make these
holes? Mine currently look like someone tried to make the holes with
a shotgun!

The steps on my unibit were deep enough to cut these holes.

Todd,

1) Use the unibit until you get the top half the right size, then flip the
part over and finish the other side.

2) Buy a hole saw. Home aviation tool Depot or some other hardware store
should have them. A hole saw has a pilot drill and then a 1 inch diameter
cup with teeth all the way around the edge.

3) skip the hole - it doesn't weigh much. But then all the little things do
add up. I used a hole saw in a drill press.

Any of these should work with a drill press.

If you are cutting the hole, be sure and clamp the part down.

Home Depot. Keep crankin...

A Fly cutter is OK for holes in sheet aluminum not on thick material.

Your best bet is to acquire hole saws from a hardware store. They
also come handly to build your instrument panel as they sell them in
2+1/4 and 3+1/8 sizes as well as smaller sizes like 1/2 and 5/8 for
switches.

Hole saws make nice clean holes quckly and safely. A fly cutter is an
accident waiting to happen. They make nicer holes than a unibit or a
drill bit on soft aluminum.

I actually bought a set of aviation back-cutters on Ebay for $12.
They are little barrels with 4 milling blades and like their name say,
you cut from the back. A pilot hole is made, the shaft is inserted
throught the hole and the barrel attached to the shaft. The blades
cut a nice hole quickly and cleanly by shaving the material away.
They are actually designed to make recessed holes for bolts or nuts,
much like a spade bit would do on wood.

Why bother even trying to drill them? You are taking off only about
1oz of material between the four of them. I marched on without
drilling them giving it no second thought.

Now for my question on drilling larger holes. The fly cutters I see
locally in the stores say for soft material (wood, fiberglass, etc).
Are the ones used on metal special in some way? Same for the hole saws?

I respectfully disagree. The ounces you take off each step of the way
will eventually add up to pounds.

Here is yet another way to get large holes but without specialty tools.
Draw the hole with a compass, remove most of the material with a step
bit, or tin snips, or by drilling a bunch of holes on the perimeter of
the circle or whatever is easiest to remove the inner material. Then use
a dremmel with a sanding drum attachment to get the final perimeter,
deburr as usual. The sanding drum works great on the stainless firewall
as well, just don't overheat it. Good luck.

Try loosing body-FAT. This methodology works great and in the long run you
will live longer (in most cases) and therefore can fly your RV-7 longer.

All that extra work adds up too. I believe Time is more important.

Have you tried using a 1" hole saw ? Preferably in a drill press with the material you are drilling clamped to the drill press table.

Another trick to keep the hole saw from walking, (if you don't have a drill press) is to drill a hole in a piece of wood first, say a 1X4 or 2X4 and clamp the material to the bottom of the wood. Then use the hole in the wood as a guide, this will keep the hole saw from walking, (moving around).
