Well I just started countersinking and messed up already. Turns out
that I not only made the countersink too deep but did it on a hole
that wasn't needed to be countersunk. This was on the HS907 spar
doubler. The hole is the mirror mate to the enlarged hole used for
the manual trim cable. I am thinking about either using a larger
rivet or somehow
keeping the AD4 rivet seated tight as I drive it. Does anyone have
any thoughts as to the proper/accepted technique to correct this or is
the only real option to get a new doubler from Van's?

Bill,
I'd asked Vans what they think about it. They may suggest putting a rivet
nearby or something to compensate. I'd hestitate to replace the part. That
doubler ain't coming loose. Maybe you could use a AN426AD4 rivet or rivet
the 470 in there backwards and let the shop head fill in the countersink.
Are you using a microstop countersink to control countersink depth?

I did something similar a long time ago and drilled out the shank of a flush head rivet. I sandwiched the head of the rivet that now looks like a 100 Deg. CS washer between the spar and the doubler and riveted right through it. I was told later that there is actually a washer available with this configuration. Maybe this will help.............

If the "too deep" countersink is actually in the doubler I recommend you do
what I did in the exact same situation. I countersunk it a tad more and put
in a flat head AN screw. I had to drill out the hole a tad but it works
fine. The nut on the other side does not interfere with anything. If your
location is not similar then this might not work. I picked this idea up from
Vans when I had messed up a long AN 426 rivet in the wing bracket that
attaches to the fuselage. I had the hole so enlarged that I couldn't get a
rivet to set right. Vans said to just throw in a screw. They are stronger
anyway. Put a nyloc nut on it so it won't loosen up. Only reason you don't
use screws everywhere is cost and weight. They are ultimately stronger. So,
if the situation fits, use a screw for a mess up. I bought a whole selection
at oshkosh last year just in case : )

Thanks for the suggestions. I called Van's and they suggested that
I try a 5/32 rivet first and if that didn't work to go with a screw if
it didn't interfere with anything. So I ordered an assortment of
rivets and screw/locking nuts for any future goofs.
