Is there a way to stop my dimple dies from sticking? They get stuck
whether I'm using a squeezer or a 'C' frame. I tried lube & sandpaper
to no effect. I could just toss them in the trash, but perhaps there
is a better solution.

I remember that at one time I managed to flare then end of the tit on mine. I think I used sand paper a file and the scotch bright wheel to smooth the shaft sides out.

Sticking? I assume you mean the stick together when "pair'd'", meaning the male is to big or the female too small.... shouldnt happen. Where'd you get them, have them replaced....

There must be something going on with the die set. I can't say I have ever heard of or seen this problem. Order up a new set and send the old set back.
Final drill size is correct?

Kleindoc -
Toss 'em.
I had the same problem with my first set of dimple dies, bought in 2003. I
took the set to OSH and asked Mike (Lauretson?) at Cleveland Aircraft Tools
what I was doing wrong. He told me that few years ago, they had a run of
#40 dimple dies with short pilot stubs. The dies didn't align and seat
properly, resulting in deformed pilots that stick in the female dies, both
halves are damaged in the process. He replaced the dies and wouldn't accept
payment.

Rob,
If its the pilot sticking in the female die, then mount the male die in your electric drill and use some very fine file/emery cloth/scotch-brite pad. It sounds like you may have tried this already.
If it is the shank (3/16") that gets struck, inspect the spring retaining clip/ring. Sometimes they are sharp or not correctly compressed to the right diameter. If so, use a needle nose pliers to reform.
Hope this helps,
Paul

Thanks to all who answered my 'sticky dimple die' question. I showed
the dies to a retired mechanic who noted that the male projection was
slightly 'mushroomed.' I solved the problem with a light touch on the
grinding wheel. The mushrooming probably occurred because of over
enthusiastic dimpling with a 3# sledge at the 'C' frame. I was making
an effort to strike lightly so as not to damage the skin, but I guess
3# is just too much. I'll try a regular hammer when I dimple the next
skin.

Why don't you use a mallet instead? Works great.

I was trained to use a plastic or wooden mallet. Works great.

It is considered standard shop practice to use a "dead blow" mallet
when generating dimples with a C-frame. My aerospace quality mallet
sports replaceable (press fit) green plastic tips , the remainder of
the head of the mallet is loaded with lead shot. There is virtually
no bounce to the mallet after striking the "piston" on the C-frame.
